Customer Challenge
A long‑standing client approached us with a prototype kitting trolley they had developed in‑house. The concept was solid and functional, but it wasn’t ready for production. They needed multiple units built to a consistent specification, with improved durability, repeatability, and ergonomic performance.
Their goal was clear: replicate the design while enhancing build quality, ensuring the trolley could withstand daily use in a high‑volume, Lean manufacturing environment where reliability, flow, and standardisation are essential.
This challenge is common in modern Lean manufacturing settings. Teams often create one‑off prototypes that work well for testing, but scaling them into robust, repeatable, production‑ready equipment requires deeper engineering, stronger materials, and a modular approach that supports continuous improvement.
Our Approach
We began by reverse‑engineering the prototype, analysing every dimension, load requirement, and functional detail. Understanding the operator workflow was key — how the trolley moved, how components were accessed, and how the design supported (or hindered) material flow.
Using our modular tube‑and‑joint system, we rebuilt the trolley with precision. This approach allowed us to maintain the original intent while introducing subtle but meaningful improvements in:
- Ergonomics — optimised handle height, smoother movement, safer access
- Material handling efficiency — better tote positioning, improved stability
- Lean workflow integration — clearer visual organisation, reduced motion waste
- Durability — stronger joints, reinforced frames, long‑life components
The modular nature of the system also ensured future adaptability — a key advantage for any continuous improvement environment.
The Result
We delivered a batch of high‑quality kitting trolleys that not only matched the original design intent but significantly improved finish, functionality, and long‑term durability.
The new trolleys integrate seamlessly into the client’s Lean workflow, supporting:
